In this article, I’ll take a look at the designs and repair of the suspension, brake and exhaust systems of Volkswagens and Audis from 1996 to 2005. I won’t be able to cover everything in this article, just some of the highlights of the various models.

Volkswagen: DTCs 00545/00638 Stored

If DTCs 00545/00638 are stored on a 2003 Passat Sedan 4Motion, the problem may be caused by: • Incorrect Engine Control Module (ECM) coding (codeable ECM only); • Wiring harness and/or connections between the Transmission Control Module (TCM) and ECM; • Malfunctioning ECM; • Intermittent continuity in the engine harness. • Poor engine compartment ground

Tech Tip: Volkswagen Whining Noise Between 1,100 and 1,500 RPM

Some 2002 Passat sedan 4Motion W8-4.0L (BDP) models may exhibit some whining noise from the engine between 1,100 and 1,500 rpm (vibration may also be felt in the passenger-side floorboard area). This noise may be caused by the oil cooler mounting. Vibration from the oil cooler/filter flange (which is bolted to the vehicle chassis) could be transmitted to the body ….

Tech Tip: Volkswagen Coolant Leak at Oil Cooler Hoses

If coolant is leaking at the oil cooler hoses on a 1998-2005 2.8L V6 Passat, it may be caused by the oil cooler turning when removing or installing the oil filter. When replacing the oil filter, observe the oil cooler when loosening the oil filter. If necessary, hold the oil cooler while removing the filter. If the oil cooler moves too far, damage to coolant hoses may result ….

Tech Tip: Volkswagen Instrument Cluster Malfunction

Instrument cluster malfunctioning on affected vehicles may be caused by a poor connection between the instrument cluster and the wiring harness due to poor wiring-to-terminal crimping or improper terminal tension.

Volkswagen Tech Tip: Crankcase Breather Whistling/Howling Noise

On some 2001-’02 2.8L Passat models (ATQ engine code), a whistling/howling noise may be heard from the crankcase breather valve at idle. This problem may be caused by routing of the connection hose (rubber) between the breather valve and the intake manifold.

Tech Tip: Volkswagen Diagnostic Trouble Codes

Diagnostic Trouble Codes (DTCs) P1580 (Throttle Actuator B1 Malfunction) and P0103 (Mass or Volume Air Flow Circuit High Input) are simultaneously stored in DTC memory. The problem may be caused by an attempt to start a vehicle with a dead or low-charged battery.
